Flying Probe vs Bed-of-Nails Testing

Select flying probe or fixture-based bed-of-nails testing from the required electrical coverage, accessible features, expected quantity and revision stability. Flying probe avoids a board-specific contact fixture; a fixture can justify its preparation cost when repeat production benefits from faster handling and testing. Neither method name defines the test limits, netlist quality or evidence delivered with the PCB.

This comparison concerns electrical testing of bare printed circuit boards. Populated-board in-circuit and functional tests answer additional questions about components and operation. Specify those separately in the assembly test plan. For fabrication, first establish what a passing bare board must demonstrate, then choose the contact method.

Separate contact hardware from the measurement

A moving probe and a fixture pin are ways to contact a conductor. The electrical measurement still needs a programmed connection model, stimulus and pass criteria. A purchase note saying “100% flying probe” specifies the population to be tested and a broad equipment category, but leaves important details unresolved.

Eurocircuits’ electrical-test explanation describes checking board interconnectivity against design data, looking for opens and unintended shorts. It identifies easy setup without a fixture and slower net-by-net testing as characteristics of its flying-probe process. Treat that as a supplier example rather than a universal cycle-time promise.

HIOKI’s bare-board tester portfolio includes different probe arrangements and measurement options, including four-wire low-resistance measurement on identified equipment. This is a practical reason to ask about the proposed machine and configuration. A capability listed for one model does not establish that every flying-probe service includes it.

Set coverage before comparing throughput

Require the supplier to explain how it derives and verifies the test netlist. Identify the released design data that establish intended connectivity and how any discrepancy with manufacturing data is resolved. Testing only against an incorrect derived model can reproduce the model’s mistake rather than expose it.

Ask which continuity paths and isolation relationships are tested, what thresholds apply and whether any indirect comparison or adjacency approach is used. Request exclusions explicitly, with a reason and proposed disposition. “All nets included” is not necessarily the same claim as “all possible net pairs tested at the specified isolation condition.”

Gardien’s authored technical article, The Evolution of Probers and Fixture Testers, explains direct and indirect testing, adjacency considerations and equipment-dependent coverage. It also discusses fixture throughput. Published in 2019, it is useful for identifying questions; its comparative equipment claims should not be treated as a current universal ranking.

Keep any dielectric-withstand, insulation-resistance or precision low-resistance requirement visible as its own test requirement. Do not infer its presence from “electrical test passed.” The supplier should confirm the measurement settings, dwell or timing where relevant, contact arrangement and reporting needed to support the actual requirement.

Compare the two routes with this decision table

Decisions for bare-board flying probe and fixture testing
Project conditionFlying-probe questionFixture-test question
Prototype with likely revisionsHow quickly can the program be regenerated and verified?Which design changes require fixture modification or replacement?
Stable repeat orderWhat is the measured cycle time for this board and test plan? What quantity supports the fixture, maintenance and storage cost?
Fine or crowded accessCan the selected probe reach the actual exposed feature? Can pin geometry and positioning accommodate the pattern?
Thin or flexible constructionHow is the board supported and aligned? How are contact force and board deflection controlled?
Special electrical limitsDoes the configured equipment perform the required measurement?Does the fixture and tester combination support the same coverage?
Release evidenceHow are program revision, retests and failures logged? How are fixture identity, maintenance and test records connected to the lot?

The table deliberately has no fixed quantity threshold. The useful break-even point belongs to a specific board, supplier and coverage plan. A densely connected board can require a different testing effort from another board of the same area and layer count.

Calculate economics without changing the acceptance level

Illustrative cost comparison: assume a hypothetical flying-probe setup costs 100 currency units and testing costs 1.20 per board. A fixture route costs 700 to prepare and 0.20 per board. With identical agreed coverage and no other charges, equal cost occurs at 100 + 1.20N = 700 + 0.20N, so N = 600 boards. At 1,000 boards, the respective totals are 1,300 and 900.

These invented values demonstrate the calculation, not market pricing. Include maintenance, programming, handling, retest and revision costs when they apply. If one proposal omits a required measurement, its lower price is not a valid comparison. Ask for the coverage differences to be resolved before calculating savings.

Consider the quantity likely to be manufactured on the current revision, rather than the product’s optimistic lifetime forecast. If a design change moves testable pads after the first small lot, the first fixture may not support the later quantity. Obtain the supplier’s fixture-change policy and ownership terms in writing.

Review physical access before release

Supply the final board outline, exposed copper geometry, solder-mask data and relevant surface-finish requirements. Ask the test provider to flag inaccessible networks or fragile features. On thin, unusual or flexible constructions, require a support and alignment proposal rather than assuming a successful program preview proves mechanical suitability.

Inspect probe-contact marks when appearance or subsequent joining could be affected. Agree the permissible condition for critical bond pads and contact surfaces with the assembly owner. Do not create test pads casually on a sensitive signal path just to make a fixture convenient; changes to the circuit require design review.

When the fabricator proposes altering pads, mask openings or panel support, retain the before-and-after information and obtain approval. The PCB file handoff checklist helps keep those decisions tied to the exported revision. Test access is part of the release package, not an informal annotation that disappears after quoting.

Ask for a usable test record

The record should identify the board and revision, production lot, applicable program revision, test method and acceptance settings. Define whether individual-board traceability is required and how it is preserved through panel separation. A lot-level statement may be sufficient for some purchasing requirements, while others call for individual results; decide that before manufacture.

Retests deserve an agreed procedure. Distinguish a contact retry from a board defect, repair or engineering disposition. A board should not simply accumulate attempts until a pass obscures its history. Request failure classification and approved repair status when those records form part of the contract.

  1. Release and reconcile the intended connectivity data.
  2. Approve continuity, isolation and any additional measurement requirements.
  3. Review access, support and excluded features.
  4. Compare costs and cycle times for equivalent coverage.
  5. Identify program and fixture change controls.
  6. Define traceability, retest handling and delivered reports.

Place these requirements alongside the broader PCB quality records. Passing electrical test supports the agreed electrical acceptance at the test stage; it does not establish every dimensional, material or long-term reliability requirement. Those need their own evidence in the manufacturing plan.
